Check to make sure the barrel notch clears your ejector. If it doesn't, your barrel will not be seated fully into the receiver, and will stick out too far forward. That is likely why your forend is binding with the barrel since its taper is now further forward than normal. You can look at the barrel notch/ejector interface through the ejection port to see if the barrel is fully seated. Don't try to force the barrel to seat, you could destroy the ejector, the most pain in the ass part to replace on the 870.

A little more detail.
It seems the problem is now only that it sticks when I try to pull the forend to the rear. It catches just at it's forward-most point. if I rack it back and forth without letting it go forward enough to go into batter, it's slick.
If I let it lock into battery it sticks when i begin to move it backwards.
It doesn't do this if the bolt is removed.
It does this with the bolt installed.
I agree I think it's something to do with the bolt interface.

I know it's been a long time. I'm going to get back into this project as soon as my workshop is done.
I wonder if it is the ejector port. As you can see from the pictures I posted (several!) years ago, the new barrel has a U-shaped notch and the original barrels have a squared notch.
I was recently at localgiantgunstore and they still have a used 870 barrel on a rack that I know they've had since they were in their previous location 40 years ago. They still won't budge on price. Isn't that strange?
